Start with Proper Surface Preparation

The quality of your weld starts before the arc even begins.

Rust, paint, oil, and dirt all interfere with the welding process. If these are left on the surface, they can cause porosity, weak joints, and inconsistent results.

Begin by cleaning the metal thoroughly. Use a wire brush or grinder to remove as much rust and debris as possible. If there are oils or residues present, clean the area properly before continuing.

For a 2.5mm electrode, a typical amperage range would be between 70 and 90 amps. If you are using a larger electrode, such as a 3.2mm rod, the amperage will need to be increased accordingly.

Correct settings help ensure consistency and control throughout the weld.

 

Focus on Technique and Control

Welding on rusted surfaces can create uneven areas and small gaps, which makes the technique especially important.

Maintain a short arc to improve control and reduce spatter. Hold your electrode at a slight angle, around 10 to 15 degrees, and use a steady dragging motion rather than pushing.

A slight weaving motion can help fill gaps and create a more even bead, particularly when working on surfaces that are not perfectly clean.

Taking your time and maintaining consistency will produce better results than rushing through the process.

 

Finish the Weld and Protect the Surface

Once your weld is complete, the job is not quite done.

Grinding the weld smooth improves the overall finish and removes any surface imperfections. This step also helps prepare the surface for further treatment.

Applying a primer or rust inhibitor after welding helps protect the metal from future corrosion. This is especially important when working with material that has already been exposed to the elements.

A strong weld is important, but a protected weld is what ensures long-term durability.
